The dc to dc converter installation location really limits your offroading capability, if you're going to drive through water, since it has an exposed fan. Unless you cover it with some kind of a scoop/snorkel.

I would strongly recommend active liquid cooling for your battery modules. It does not only enable fast charging, the main benefit of active liquid cooling is a up to three times longer battery live. If you also add a battery heating option, you can mitigate a reduced range at lower ambient temperatures!

So far this project is great, but 11:45 I would worry about two things here, I would worry about limited suspension movement and potential damage hazard to the driveshaft because of the placement of the onboard charge unit, if he takes a pothole like this, it could be more severe than it needs to be

Curious why you didn't go for that combined 6.6kw charger and DC/DC converter in one from stealth EV. Also, go ahead and wire up a ccs2 port and put a chiller in the cooling lines. DC fast charging for diy projects is rapidly becoming viable

The bulletproof test was somewhat biased. You hit the aluminum/mild steel sheet lower and it was pressed against ground, so less length from fixed point to where the bullet hit resulted in less angular torque and hence more energy of bullet got imparted to sheet, while in case of bulletproof sheet it hit on the upper side from the fixed point ( where it rested on the cement slab) and hence it had the chance to move up a little from lower half and more energy got wasted there hence less force got imparted to sheet. This might seem a little to no issue but when you measure it up, it actually makes huge difference ( maybe on a factor of 10x). I think the bulletproof test should consider mounting the test subject to a fixed rigid support where they cannot move or become loose, so that we can get as close to the real impact energy. You would mount it to hummer and it would be fixed so you could've tried to simulate the same scenarios. Apart from that every second was worth watching. Hope to see this hummer move soon. Cheers !

From my experience you're gonna have trouble with that plug in port. Because some chargers have a more drastic rounded curve so it won't go all the way in if it hits the side of the gas refill port.

I love this series!! I am gonna use you as a guide for when I have the time/money for my own EV conversion. Btw, have you been using locktite on your bolts? With road vibration you might have an issue with bolts coming loose over time if you don't.

7:38 perhaps you may have confused the m855 "green tip" with the m855A1. M855 has a mild steel core that was implemented to help with barrier penetration. Typical FMJ break up quickly on impact. The m855a1 is restricted from civilian use because it is a "proper" AP round. Fun fact, m193 or "55 grain FMJ" penetrate ar500 steel better than green tip.

Seems like the area where the wires go into the charger underneath is still pretty unprotected. Maybe it doesn't matter, or maybe there is more metal to be put in that area to protect it? Jerry, I think you can use a thin sheet of insulator at the point of contact between the hummer body and the dc converter for example. Just to be extra safe, from unwanted flow of current into the vehicle.

SMPS power supplies (which I repair) have power factor circuits in their primary section that boost mains voltage (110VAC) up to 400vdc typically. They do this using INDUCTIVE KICKBACK thanks to electromagnetics and that power is stored in a BULK CAPACITOR. It's interesting that 480V was chosen for the DC motors in an EV as this almost mirrors an SMPS power supply.

With such large high capacity battery arrays, I wonder if you had a scale that was accurate enough, it could theoretically be possible to figure out how much the difference in weight is between charged and uncharged on the vehicle (unfathomably small as a cell phone gains about 370 picograms when charged; but scaled up might be interesting).

I couldn't quite tell from the video, but when you have the truck up on the lift, are you raising it and then lowering it onto the mechanical locks? It's best practice to do that with lifts, for both safety and to minimise wear on the hydraulics.

I just saw the video of the display and in my opinion at this point you should also change the steering wheel if you can. A slightly smaller one with a few functional buttons would be much more practical.
