Rob, if you look at ductwork systems in some cases they use bends with guide vanes to direct the air around the bends evenly, typically to reduce noise as the air travels through the system. This might help smooth your air if you applied the same principle. i never understood the double pass intercoolers, having a plumbinbg qualification you learn about the resistance of bends and it passes on to a multitude of things. glad you sorted it for this way better option. also glad you didnt sacrifice the 4 inch pipe and made it oval, great idea. i know its too late now but would welding a curved peice of Aluminium (aluminum) on the inside of the end caps to create a more easy flowing corner?

Wasn't it bleeding obvious when you designed the inter-cooler that straight across would be better rather than dog leg from inlet to outlet. Didn't you research existing inter-coolers and ask the EXPERTS what was best. Rob you are your own worst enemy.... Why not reduce the length of the inter-cooler and do a PROPER efficient chamber at either end, you did say the inter-cooler was over sized for your application. Did you simulate that? Rob you are your own worst enemy....

Big intercoolers is a problem it creates turbo lag that dark blue area the turbo is going to try and fill it before the full pressure comes out the other side giving u almost a boost lag or boost spike effect

Hey Rob, those weird velocity tracks look a lot like turbulent flow to me. Sharp edges in the flow path like the entrances to the cooling fins and the sharp corners of your aluminum piece create turbulent conditions. I'd suggest adding either more rounding to your aluminum piece itself or at the very least some rounded metal inserts for the corners. What you lose in volume you should theoretically make up for in less turbulent flow.

Looks good, love the fluid dynamics analysis through the inside of the intercooler, you may need to address the outside airflow through all of the radiators and inner cooler and how you're going to manage the air coming out from behind all the heat exchangers as well, that will affect your tuning too. Love to see how you're going to use the volume of airflow from behind the heat exchanger.... more downforce less drag perhaps?..... finish the looks keep it sleek and clean..please don't drift into the Bosozoku style. Stay cool

Your 4 Rotor series has been by far my favorite videos to watch. I'm learning welding in school and fixing cars up for a living. I have some totally shitty cars I drive daily Geo Storm and a Honda Civic Sedan. For 15 years I was on a bike with pedals before that. I'm all about the hyper miles and driving all the highways of the PNW! God dahm that 4 rotor sounds good!

Do you also consider laminar vs turbulent airflow for the design of the intercooler? A laminar flow results in more heat dissipation and decreases the resistance. To achieve a more laminar flow, the flow path should be smooth i.e. sharp corners should be avoided. This could be considered for the inlet and outlet. I'm not a mechanic but know something about physics.

I like your new approach for the intercooler, but you will use only the top part of the intercooler and you have less flow at the bottom part, which reduced the efficiency of the intercooler at more HP. Here is a link to a video of Wagner intercooler and they show insides in their design, they split the intake that you have an even flow throughout the complete intercooler. You need an engineer to consult with for airflow.... by squishing that circle into an oval lost you a LOY of square inches for the air to flow through. You need to remember that air flows like liquid... try to envision water flowing around in those angular end plenums... it won't like it. Think FLUID dynamics... make everything smooth curves, gradual changes, smooth transitions, larger cross-section areas where more volume has to flow (at inlet & outlets), gently reduce to smaller cross-section areas when you to increase air velocity to get it to flow into corners (top/bottom rows). If you keep the plenums of consistent volume (like you have it), you will be forcing far more air flow through the center of the core near the inlet pipe, and very little at the top & bottom... it has to taper, but get rid of those sharp shapes! Those squished inlet/outlet pipes need to flare as they hit the end plenums... don't take the easy route... flare those out. https://www.quora.com/If-a-circle-and-an-oval-have-the-same-perimeter-do-they-have-the-same-area

@robdahm if you put a air flow divider on the inside the bowl forcing 1/2 to stay on top and 1/2 to the bottom. It would be like a heat shield but used as a air ramp. It's more effective for even air flow .

I have never seen a truly efficient intercooler. somebody needs to reinvent the intercooler. It doesn’t make sense to allow the air to go where ever it wants to go inside of the intercooler. I would either sculpt the cooler to the shape the air flow wants to take or.... just make a fully linear intercooler maybe even water cooled to trade off heat transfer for air flow and less turbulence and restriction that causes turbulence.
